CiviMail execute now and 500 error

Must say Civi 4.1.1 on Joomla 2.5.2 is the best Civi release to date.

So have just completed mailing tests etc and decided to fire off mailing to 900 users.

When we clicked execute now the mailings were sent bu it hit a 500 error.

Panic sets in - has it sent only some?

Report says 100% success which I believe is because mailer returned true 100% of the time. So am confident on this front that all were sent.

But why the 500 error?

Log shows offending URL : ?option=com_civicrm&task=option_com_civicrm&task=civicrm/admin/job&reset=1

Server is well resourced: Quad Core 8GB Ram dedicated

Where to look to solve?

Having re-allocated more memory to php this problem still occurs and frightens the hell out of admins - even though messages seem to be all sent.
Does no one else have this issue? Ever?!

How much memory is allocated to PHP and how many emails are going out per batch?

Sorry for delayed response.
We have php memory allocation at 192MB

Batch and multi threading are set to zero

It's a dedicated server

If your "Mailer Batch Limit" is set to zero and you're sending large mailings, I would try setting that to a reasonable number, like 200, and see if that helps.

Setting this to 200 seems to have helped.
However on older installations this option isn't available and error still occurs.

I have other mailing software knocking out 40K email lists in a few hours with no issues....

You could also check your time out period for the responding server... we once found it set to 5 mins.  Changing it to something like 10 seconds, reduces the volume  of messages processing and eliminated this error (along with a lower batch setting as Hershel suggests)

I'm curious... are you using and external SMTP service?  40K emails in a few hours is quite the pace.  If you are not, I'd be surprised if you don't get black listed or if your sending to places like yahoo/gmail they don't just slow your mail delivery.

Probably exaggerating on time taken to send those...but its our dedi box with blacklist monitoring etc

YOu mean at server setup level? - i dont see any configs for this in Civi 3.2 or 4.1 ....
