Mailing labels omit random records

We're posting letters to several thousand people early next week. One grouping within the mailing has 137 contacts in it but only 4 mailing labels are produced. All contacts have mailable addresses. If I edit a contact's record and run the mailing labels again the edited record then appears. We mailed to these people earlier in the year while using the same version of Civi and all the labels for this group were fine (although we have previously experienced this random omission before in 1s and 2s, not 100s).

I've also just checked the first 250 labels of another group and 8 people do not have labels. There is no single reason for this. Some of the missing people have 'email on hold' (but not all 'email on hold' people are missing). Some have no defining characteristic. Again, if I go into their record and edit it in any way, they then have a mailing label when I re-run the labels.

They're important letters and it's concerning as I have no way of knowing who has been omitted, apart from laboriously checking the labels against our membership list. I also seem to have no way of resolving it apart from going into hundreds of records and editing them (as a batch update action does not resolve the matter).

Any help gratefully received or it's going to be a very long few days for me....   and a PS after more checking/editing - there are a few records that will not appear on the labels despite me editing them. Very strange.

Can you please try to reproduce this problem on the demo site:
http://demo.civicrm.org
And post detailed steps of how to reproduce the problem.

Hi Coleman. I'll give it a go on the demo but it's such a random occurrence I'm not sure I'll be able to reproduce it. Do you have any thoughts as to why it might be happening? I've had no other option but to check and then edit records manually over the last couple of days - still going! I've just selected one of our groups - 5 students - and the Mailing Labels option made no labels at all until I edited each record.

Any thoughts? As a manual edit in an individual's record seems to make all the difference but a batch update does not, is there any mass way I can 'edit' records in a way which Civi will recognise sufficiently to show everyone on mailing labels?!

I've also just realised that I edited lots of these records at the end of June because of the same issue. We upgraded to 4.1.5 in July and seem to have reverted to the same problem so it's something underlying.... ???

Well my first advice would be to upgrade to the latest version of CiviCRM, since there's no point hunding down a legacy bug if it's already been solved.

Coleman, I seem to recall that when we had this issue (or something similar, I forget the exact details) before that the issue boiled down to custom fields; it was a case of there being a NULL in the database vs an empty string '', which is why hitting edit and save worked because it rewrote the custom field correctly.

That's a good tip. Lindsey does that help you figure out how to reproduce it for us? If you can give us steps to reproduce then we'll be a lot closer to a fix.
